Had this problem with a 1988 740/230F. The internals came loose and produced an obvious rattle, especially when idling. This car became impossible to drive since the piece inside the converter was grinded round with time and plugged the outlet. Inevitable solution: replace the converter, but check all the surrounding shields first.

Btw, this may be due to external damage - the cat doesn´t like being hit from underneath..:-)
