2005 XC90 2.5T, 136k miles
I've read on VolvoForums and SwedeSpeed that the listed alternator through aftermarket retailers is incorrect. Of course, I saw this after ordering one from Rock Auto, thinking I could avoid stealer prices.
I have the 160A alternator (p/n 30658087) on the car now. The other forums claim Bosch p/n (AL0873X) which all the aftermarket retailers sell is incorrect and that the correct p/n is AL0832X, which of course is twice the price.
Rock Auto has the AL0832X listed for the 06 XC90 but does have it cheaper than other retailers and half the price of the stealer. FCP says AL0832X is for the 05. Difference between the two is $150.
A call to Advance Auto using VIN check came up with a completely different alternator than what is listed and quite a bit higher in price. This leads me to believe there is something to what the other forums are saying.
Anyone have any info on this to help me sort this out?
If you want to know what's wrong with it, right now the XC is parked about 600 miles away from me. On a road trip this week, alternator pulley has come away from the housing enough that the belt is now riding on the shaft between the pulley and housing. Determined it wasn't road worthy, couldn't get one over the counter, left it at a relative's house, and got a rental car to drive back home.
Not sure if the pulley is coming off the shaft or if the shaft is coming out of the alternator. I won't know until I pull it out, and I didn't have tools with me.
My dilemma is I need to drive back and return the rental car, so I want to have a new alternator in hand and drive the XC back.

The 2005 is a transition year, going from an internal voltage regulator to a version that lets the ECM determine the voltage. How that works is beyond my IQ.
The older version will 'work' in your car, but it will also cause the battery light to stay on if your car is the 'older' type.
I would also assume the the pulley is coming off the shaft. If the shaft were coming out of the alternator, there would be a disastrous explosion as the alternator self destructs.

This process has been frustrating beyond imagine. Posting some info I've gathered if it will help others.
The back of my alternator shows p/n F00M145311 on the voltage regulator.
Christian Caudle of Maniac Electric Motors has been very helpful and gave me the following:
"The F00M145311 LIN Function Fits 0124525060, 0124525061, 0124525521, 0124525522, 0124625024, 0124625025 (including our # 11363). The 11488 looks identical to 11081 and if tried to use 11081, it would not be compatible using Regulator F00MA45211."
Continuing, "[The clutch pulley] has a 65-80K mile life span. But might last longer." I did not know this, so it will have to be an item on my radar, if we keep the XC that long. I'm ready to can the thing!
Maniac Electric Motors: "The only warning our catalogs show is that the identical alternator 0124625003 will not work."
0124625003 appears to equate to 11081, which Maniac Electric Motors says is not the correct part.
RockAuto, Advance Auto, Auto Parts Warehouse, and a host of others who offer a less expensive option (including Maniac Electric Motors ???) all say 11488 or 11081 are the correct alternator. But from everything I can find, this is incorrect.
What I find terribly confusing is that 11363 is not described as a replacement for my alternator. 11488 and 11081 are listed as replacement parts. It would seem that the alternators are interchangeable, but apparently this is not true. So do I take a gamble on 11363? Maniac Electric Motors says it is a direct fit based on the Bosch order number on my alternator.
As of right now, I am going to try and replace the pulley. If that's the only problem, I'll be back on the road. If not, Rock Auto is sending me an alternator; I just don't know if it is the correct one. It should be 11081 because that's all they carry.
I also have a call into Bosch tech support to see if they can help me sort this mess out.

You missing the nut holding on the pulley ? Only way I can see the pulley moving on it's shaft. Your alternator should be good.

The pulley is not held on by a nut. I haven't messed with it yet myself, but what I'm reading is that the pulley is reverse threaded onto the shaft and tightens in the direction of the belt -- counter-clockwise in the case of the alternator.
What probably happened in my case, again I haven't seen it yet, is that the pulley shifted off the bearing. If that's the case, it's going to be an interesting job.
I just received Rock Auto's incorrect alternator and was looking at the pulley setup to see what I'm facing tomorrow when I head in the direction of the XC.
FYI, don't trust Rock Auto's alternator listing for the '05 XC90. They don't have it right, confirmed by Bosch and cross-referencing Bosch's p/n and Volvo's p/n on ACDelco's website.
I'm waiting to hear how Rock Auto will redress this situation.

I just spoke with Bosch tech support. They say my correct alternator part # is AL0832N (or X if rebuilt). From what I can find, this equates to 11488.
But here's the rub. The vast majority of aftermarket retailers don't list this for the '05, and the Bosch is insanely expensive. The Volvo alternator is just plain outrageously priced.
FCP, IPD and German Auto Supply (and maybe others) do list the correct alternator. But as I said, I'm going to attempt a repair on the pulley first.

Well, now I'm thoroughly confused. I was unsuccessful in trying to replace the pulley in situ. To get the XC home, I swapped the new alternator shipped from Rock Auto, and not only is it putting out the correct voltage, there are no error messages or check engine light.
For the time being, I will leave it as is and continue to monitor the new alternator.
