Is it possible to just replace the lens on the 1988 Volvo 240 dl without removing the whole headlight assembly?

    I don't think you can. The lens has a lip on it that fits into a narrow groove on the assembly. To do it properly, remove the entire assembly (it's not that hard), clean out the old glue from that groove and reset it with new glue. I just did this last weekend.

      What kind of glue did you use? How do you prevent the glue from smearing inside the lens?
