A/C condensation leak 1984 240 200

Well after much searching I think I have found my leak. Thought it was from the new windsheild I had installed but it appears to be coming from the heater box where it it joined together with those clips. I The one clip where the leak is was rusted out so I put on a new and made sure the drain was not obstruced. I flushed out the box with air and then some water to ensure it was clear. i thought this would take care of it but it is still leaking from this seam. It drips on to the hump and goes down to the drivers side floor pan. I an certin this is consendation from the A/C unit. It is in a very hard place to access. To get the clip on I had to put it on the end of a long screw driver with same tape and press it on. I think if I remove the radio (mounted in the lower space in the dash) I may be able to put some silicon on the seam. Has anyone experienced this situation or have any ideas on how to repair short of removing the heater box? Any suggestions appriciated.

    HI Steve -

    When I bought my 1983 245GL is had a huge hairy hole in the floorboards under the driver's seat. PO and OO had the car services at a Volvo Dealership for all its live, she gave me the receipts to prove it. They damn near killed the car.

    When I pulled out the seats, carpets, and foam carpet padding, besides the hole these was wet everywhere and a "high water mark" in rust around both the rear foot wells.

    Cause was just what you have, leak in the seam in the airbox. My first patch was to keep the water "safe". Under the airbox I put a plastic sheet, wide and long enough to reach into the footwells. There it was laid over the foam pads.

    On top of the plastic sheet I laid in 15 to 20 layers of old newspapers. Over the hump and a little ways down. At that point I put another 10 layers of papers. Then another plastic thing - shirt bag from cleaners - and then the carpet back in.

    Intent is to keep the water in the newspapers, hoping that it can evaporate quicker than it leaks. Result - Had to replace newspapers every 3 or 4 months. But foam pad and carpet stayed dry.

    Next - I got ticked off after the third paper change, and went in to fix the leak. Remove the RH heater blower turbine. Big pile of disassembly required to get in there. Once there, I reached into the box as far as possible and dried it out as much as possible.

    Then I found the old can of roofing cement in the garage, it's that black gooey gloppy stuff used around flashing and chimneys and air vents on a composition roof. I got as much of that stuff on the seam as I could, hands are too big to get much on the seam where it runs under the heater core.

    Reassembled, and replaced all the plastic sheets and newspapers and such. It seemed to work, no more wet newspapers to remove. Thaks goodness, the next fix does require removing the air box.
