New Muffler Check Engine Light On Update. 200 1991

First off..I would like to thank all who posted to my original question at the end of October...now the follow-up.

What happened:

The pipe attached to the entrance of the rear muffler rusted off. I took it to a small garage (actually recommended) due to it's proximity to work. I had new pipes/mufflers installed from the Cat Back. (The cat was new as of April).

I went to pick up the car and my check engine light was on. I called the garage and was told that they could not reset it and to disconnect the battery to do so. One of the brickboard members told me to pull fuse # 6 instead (which I did). The check engine light went off and I was happy.

The next day I started the car drove one block and the check engine light came on again....sigh.

I decided to give it a couple of weeks to see what would happen. During the couple of weeks I noticed some distinct changes:

1. The car idles rough now...not the smooth purr like before I changed the muffler.

2. Gas consumption drastically reduced. I need to fill up today after getting only 135 miles for an entire tank....wow.

3. Exhaust smell in cabin when idleling....and worse when backing in reverse.

4. Strong exhaust smell outside of car after driving.

I finally was able to make it to the garage this morning. They opened the hood and pulled the throttle a bit...and said..."it is nothing to do with the exhaust" The engine is skipping.

It is strange how my car was running perfectly prior to the exhaust change. I took it to my usual volvo mechanic (Pro VoVo in Freehold NJ). He is a superb mechanic and gave my car a complete clean bill of health in August.

I thought I would get the muffler changed close to home (Pro VoVo is 1.5 hours from me)....but now I am regreting my decision....

If anyone has any comments suggestions on what could be wrong with my car I would appreciate it.

I was told that the O2 sensor could be to blame...but does a faulty O2 sensor make that much difference?

    I had a similar problem on my '89 240. The check engine light came on and the engine started to run progressively worse. After some troubleshooting, I discovered the O2 sensor was not receiving 12 volts to the heater coil. The cause of this problem was the "in tank" fuel pump had shorted out and blew the fuse. The O2 sensor heater coil circuit shares the same fuse. With no 12 volt signal going to the O2 heater coil, the sensor wasn't getting hot enough to operate correctly. I disconnected the fuel pump harness in the trunk and installed a new fuse. The problem went away and I replaced the fuel pump about a week later (car ran fine with just the secondary pump).

    I thought back in October I gave you a heads-up on the O2 sensor. I remember reading your Post. Maybe I thought about the O2 sensor but since the cat was untouched, I figured neither was the O2 sensor.

    Yes, a bad O2 sensor can cause billows of black smoke worth of raw gas.
    it happend to me. I wonder if the broke a wire on the Sensor by twisting banging or something

    Check the fuel pressure regulator, it's round, at the front of the fuel rail, and has a vacuum line attached.

    Pull off the vacuum line, and smell the hose for the scent of raw gas. If you smell raw gas, the FPR is bad.

    O2 sensor is used as the feedback mechanism for the fuel injection computer. The computer makes a good faith guess at how much gas it should be injecting, based on the way things worked in tip-top factory fresh condition. Then it checks the O2 sensor reading to see how that went. As the miles pile on, things fall out of whack. The fuel pressure might go up or down a little. The injectors might get a little clogged. The air mass meter might read off a little. So the fuel injection computer pays attention to the end result. And if the O2 sensor says the mixture is too lean or too rich, then the computer will fudge the fuel amounts in an attempt to correct the situation. If it can fudge it a modest amount and get good readings from the sensor, it's happy. However, if the sensor is just plain busted, and keeps sending out a certain reading (either rich or lean) regardless of what the motor is doing, then the ECU will keep on fudging in that false direction. Eventually, it will reach the end of of it's programmed authority to fudge, and assume that something is seriously wrong with the motor, and light the CEL.

    So in your case, it sounds like the O2 sensor is stuck on 'lean', the ECU keeps richening the mixture in a vain attempt to correct it, and eventually both leaves the motor running really rich and with a lit CEL.

      Have you checked the codes that the OBD system might have stored? Not every check engine light illumination throws a code, but it probably has considering the loss of performance.

      JohnMc may be on to something here.

      Not to ignore the other suggestions. Definitely find the fpr and give it the sniff test on the thin vacuum hose. If you can't find it ask for more detail.

      On the later 240's I've worked on the Oxy sensor is screwed into the cat converter, from the driver's side. Replacing the exhaust from cat back SHOULDN'T cause any harm to come to the cat converter but ya never know. Nicked wire, bad connection, etc. Worth checking into. Or just maybe the sensor's time was up.

      If you find the sensor covered in oil or tranny fluid, that also disables it. Apparently it has to breathe through gaps where the wire enters sensor. If gooped up and clogged it can't breathe. Happened to us.
