last visit: Fri Nov 20 18:29 CST 2009[RELATED]The 5-cylinder engines aren't known for their sludge. Perhaps you've only come across models that were poorly maintained. I can't speak for everyone here but I think the concensus would be that the 5-cyl would be recommended over the other engines because it is the simplest and most proven engine option.
Based on Yamaha's good reputation as an engine builder (see Taurus SHO) I would wouldn't rule it out. That engine is so new that we haven't heard much about it here. I think the most talk around here on the XC90 has been about rear wheel bearings. Seems they only have a lifespan of about 50K miles.
The six is an inline, not a Vee. Are you sure the transmission (and it's problems) are specific to that engine? I do not know, but it wouldn't surprise me to hear that the 5 and 6cyl cars use the same tranny.

There are know issues with the T6 (I believe pre-2008) and its transmission (made by GM). Check out http://www.v70xc.com/forums/ under the xc90 forum.
I have not only seen xc90 T5s with significant oil sludge, but also seen oil sludge in some xc70s that I have checked out with less than 80k km. I believe that the Volvo recommended oil change schedule for the xc90 is too infrequent as the XC90 is a heavy vehicle requiring extra work by the engine which generates a lot of heat with the turbo leading to faster oil breakdown. It probably doesn't help that I reside in mountainous British Columbia.
The V8 XC90s appear to be reliable, though they have don't have the best gas mileage and there is rear bearing issue. A replacement rear and middle muffler (not including the cat) was estimated to cost of CDN$2,100.00 including taxes and approx. one hour of labour - unbelievable cost.

last visit: Fri Nov 20 18:29 CST 2009[RELATED]I see what you are saying about the 5cyl. vs. the eight. I hesitated to say anything about fuel economy earlier because a 220hp turbo I5 is going to be working a lot harder than a 300hp V8.
The exhaust cost may never come into play. I'm at 185K miles on the current 850, 200K+ on the previous 850 and both are utilizing the original exhaust system, front to back.
Also keep in mind that in ten years when they start to need replacing there will be a bigger market for them which should help drive down the cost. I've seen that with 850 parts in the last five years.
Best of luck,
Will
