Perhaps someone has an idea on how to handle this. The water pump/metal heater tube connection is leaking. Does anyone have an idea how to fix this without removing the water pump? I've done the pump before and as you know it's a pain, mostly in the knuckles and back. Thanks....

Before you tear it apart, go to the parts house and have them match-up an O-ring to the one that comes with a replacement water pump. Drain the coolant down below the pump level. You should be able to remove the bolt through the bracket at the front end of the tube (near it's entry into the water pump) and wiggle the tube out of the pump. Remove the old O-ring and clean-up the end of the tube and the inside of the pump port. (Make sure the O-ring didn't stay in the hole.) Also make sure the tube is not so badly corroded that the O-ring won't seal good. Put the new O-ring on the tube, put some spit on it, and poke it into the pump. Be sure to reinstall the retaining bolt before refilling and warming up the cooling system.

Sounds like the right approach. I've had excellent luck cleaning the tube AND the inner diameter of a used water pump using a 3M green scrub pad. It's very abrasive and cuts corrosion quickly. I've also had good luck using a little red RTV on the O-ring, both on the pipe and inside the pump opening. It lubricates the O-ring and seals it.
