Does anyone know how to replace the alternator brushes in the exterior brush/regulator assembly? This is from the 100 watt unit in turbos, and many late 80's non-turbos.

The brushes are available for about $5 each, but the way to open the assembly up is not obvious.

The easiest way I've found is to file the solder joint flat on the old brush connection and carefully drill out the solder with a 1/16" drill. This makes it easy to install the new brush, solder the wire in place and snip off the excess braided wire. Be sure you take into account the fact that the new brush will eventually wear down- don't solder it too short.

I agree with Randy's technique...one modification....I use a mini cutoff wheel chucked into a Dremel or other high speed grinder. Slices off the top of the bushing that is crimped onto the pigtail. (That's what those little cylindrical things are in the brush kit). Once the bushing is sliced, the pigtail/brush drop out.

The trick with the bushings is to crimp them to hold the brush/spring/pigtail together, then solder the bushing/pigtail to the holder tab, then cut off the pigtail.
