I am having trouble adjusting the sunroof on my '83 240. The screws kept
coming loose that hold the pinion bracket/hand crank, and now that I have
them tight, the rear of the sunroof does not pop all the way up. It is not
far off, but I get wind noise from it now. I have removed the headliner
from the sunroof, but I cannot figure out how to make it pop up the rest of
the way.

A common problem on the 240 manual sunroofs. I don't have an answer to the loose screws except 'tighten 'em down" There is a sieze tight product (or some such name) that you might want to try, but you might have trouble removing the screws when you really need them.

The sunroof that doesn't close completely is due to the 'stop' in the gear mechanism. Here's what you do. Crank it until it stops. Remove the crank and gearbox. With the gearbox held in its correct relation to the roof, back the gear off its 'stop' position about one turn. I'm not sure which way that is, but I think its counterclockwise. Replace gear and crank; continue now to crank the sunroof until its fully closed. Re-align crank so it fits into the well when sunroof is closed. Tha's all. When the gear becomes loose, you probably jumped a few teeth and it became mis-aligned. Good luck.

use Loctite on the screws. It comes in different strengths.

Or drill/tap to next oversize if/when threads in holes have stripped...You will have to open-up holes in gearbox also.

For those watching this thread, I removed the gearbox, backed it off a
crank, put it back, and my sunroof is fixed. If only everything else was
that easy. Now where did that screw that holds the crank in place go???
