Can anyone tell me what is involved in changing one of the exhaust manifold
gaskets on a 1992 940 turbo. I have a leak in the forward exhaust manifold
gasket and need to change it. Can the exhaust manifold be unbolted and
backed up enough to clear the studs without removing the turbo unit. The
dealer gave me a ridiculous quote for this job (or at least I think it is)
and I would like to do it myself.

How much was the "ridiculous" estimate? No the turbo cannot be safely backed away from the cylinder head far enough to replace the manifold gasket, unless you remove all 8 studs. If you should try this yourself (you very well may be able to do it) and have twisted a couple of the studs off, bent the oil drain tube, and have have no skin remaining on your knuckles, you will most likely have the car towed to the dealer and gladly pay the "ridiculous" replacement cost (should be about 3.0 hours labor and about $35.00 in parts).

You've scared me now!! I received an estimate of $350.00 for the job from a Volvo dealer. I have removed exhaust manifolds before, but never on a turbo. I especially do not like the idea of having to disconnect the oil lines from the turbo unit; the water lines are flexible. Also, the prospect of extracting a broken stud is not appealing either. I think I will get an estimate from an independent before I make up my mind as to whether I will attempt this. I already purchased the gaskets and they were around 10 bucks I think (actually my wife picked them up and paid for them). It may very well be worth the "ridiculous" estimate to get this fixed; I just haven't decided yet.

I am not a professional mechanic but I have done this same job on a 92 940 Turbo. It was not too difficult. I did not have any trouble removing any of the nuts from the studs which hold on the exhaust manifold. One problem I did have was with the o-ring which seals the oil drain line from the turbo where it enters the block. The o-ring is a fairly soft material (red silicone rubber I believe) and can be easily cut if you are not careful when reinstalling the oil drain line. I cut the first o-ring when I installed the oil drain line and had to go back and replace it after I found it leaking. I would buy a couple of extra o-rings from the Volvo dealer before tackling this job.
You might want to just check the nuts on the manifold and turbo and see if any of them seem to be frozen before deciding to tackle this job. If none are frozen, the job is pretty easy.
